It's actually really strong. It's between sheet metal and foil, so really really thin sheet metal or very strong foil I guess. Folding it over is a bitch, I tried already.
I tried using a hole saw too (minus the centre drillbit)...that was a bit too messy haha

Why don't you use a compass to mark out the hole, then use a stanley knife to cut it?

You might run into problems with the small hole in the center weakening the disk

I'm going to have to say a compass is the best idea. Buy one that has cutting blades with it. Now simply use a chunk of rubber to stick the (pin/center) in and protect the material, hold the rubber there and rotate around.
Would be quick and accurate..

A block of wood plus a sharpened bit of pipe.
Foil on the block, whack sharpened pipe into it to stamp out a circle. Fix up the other end of the pipe so it doesn't get mauled by the hammer.

Compass wont work, even with a nice blade. I tried to use a stanley knife and it didn't help at all haha.
Sounds like a good idea Hotwired, come to think of it I might have some metal pipe that has a similar diameter as the disks.
edit: Didn't work. Sharpened the sh|t out of the metal pipe and gave it more than a few good whacks...nothing. Made quite an impression but it didn't even go through.
I've just cut the sheet in to about 8 strips, each can get about 8-10 disks out of them. Gonna do this the old fashioned way I guess...

Did it the old fashioned way, 86 disks in 60 minutes. Not too bad, was watching TV as well. Probably can do about 110 if it was all I was doing.
At 4x mixes, can do about 43 firings. At 8x mix about 21.

New pictures added. I gave it a paintjob, which didn't do too well when I decided to take it apart again and I can't be bothered painting it again. Anyway, I also added a fuel regulator for the air input, just makes things easier.
